Hi Tom,
Good trip report!!  Unfortunately you will never get the front windshield 
seals to seal without a sealant.  We use roofing tar with great results and no 
rust problems in the PNW.  Check out any Official VW Mechanic Manual and each 
and every one has a sealant required.
